Light Sensor Board Design and Assembly: A High-Precision Custom PCBA Project

Introduction: Custom Light Sensor Board for American Client

In July, our team completed a custom light sensor board project for an American client. Though the technical difficulty of the PCB was moderate, the requirements for precision and assembly quality were exceptionally high. This project represents the kind of challenge we thrive on: a custom-made, sensor-integrated PCBA requiring precision manufacturing, advanced handling, and strict process control.

The board is used in a training-specific application, emphasizing quality over quantity, with a clear market niche. Below, we provide a comprehensive overview of the project, including design specifications, assembly considerations, encountered challenges, and market potential.

I. PCB Design Overview

1.1 Technical Specifications

  • Layer Count: 4-Layer PCB

  • Track Width / Spacing: 0.3mm

  • Vias: Combination of PTH (Plated Through Hole) and NPTH (Non-Plated Through Hole)

  • Via Treatment: Oil-filled via holes to improve insulation and protect copper during assembly

  • Base Material: High-performance KB laminate

  • Glass Transition Temperature (TG): 150°C, suitable for lead-free processes

  • Surface Finish: Lead-Free Hot Air Solder Leveling (LF-HASL)

  • Solder Mask and Silkscreen: Green solder mask, white silkscreen

  • Anti-CAF Requirements: None specified

  • Quality Standard: IPC Class 2 (General Electronic Products)

  • Test Method: 100% Electrical Test

  • Panel Size: 65mm x 65mm (1 board per panel)

  • V-CUT: Yes, for easy depanelization

  • X-OUT Acceptability: Acceptable

1.2 Design Considerations

This board does not implement High Density Interconnect (HDI) technology. The presence of both plated and non-plated vias on a single board, combined with small trace widths and oil-filled vias, increased the demands on our fabrication process.

Additionally, precise placement and solder masking were required to accommodate sensitive components like photosensors that are intolerant of excess solder or cleaning fluids.

II. PCBA Assembly Details

2.1 Component Procurement

  • Component Sourcing: All components were sourced from original, authorized distributors to maintain full traceability and consistent performance.

  • Minimum Component Size: 0603 (with over 5 different 0603-sized components)

  • Tallest Component: 35mm connector (custom design)

  • BGA Presence: None

  • CHIPs: Not present

  • LEDs: Not present

  • External Mounting Components: Yes

  • Component Angular Placement: None

  • Equivalent Substitution: Not allowed due to precision requirements and client specifications

2.2 Unique Assembly Challenges

This board includes highly sensitive photosensor components. During the soldering and brushing stage of post-reflow processing, these sensors must not be touched by cleaning agents or equipment. To address this:

  • Boards were brushed at a 45° angle to reduce the risk of damaging the sensor heads.

  • Manual intervention was introduced during cleaning to shield sensor areas.

  • Specialized ESD and cleanroom protocols were followed strictly to avoid surface contamination.

2.3 Panelization Limitation

Due to the layout of connectors X1 and X2 being positioned beyond the PCB outline, we were unable to design multi-up panels. This led to a 1:1 panel-to-board ratio, slightly increasing processing time but ensuring quality and alignment.

III. Functional Description

3.1 Core Functionality

The assembled board serves as a light intensity detection and signal output system.

  • The board features side-by-side mounted photosensitive sensors on the front.

  • These sensors detect ambient brightness.

  • When light reaches a predetermined threshold, a signal is triggered and transmitted via two custom-designed connectors.

This structure enables the board to act as a basic input module for larger educational or experimental systems.

3.2 Photosensitive Performance

The sensors used are analog-output photodetectors with high sensitivity and linear response, offering accurate real-time monitoring of light conditions. These components are crucial in training scenarios, where stable sensor behavior under varying lighting is key to simulating realistic detection conditions.

IV. Quality Control Measures

4.1 ISO9001-Compliant Manufacturing

Our PCBA factory operates under an ISO9001-certified quality management system. This system ensures:

  • Full traceability of raw materials

  • Documented inspection records at each stage

  • Regular training and certification of staff

4.2 Testing and Inspection

  • 100% Electrical Test was performed to ensure continuity and eliminate short circuits.

  • Visual AOI (Automated Optical Inspection) was used for all SMT components.

  • Manual Inspection was added for sensor alignment.

  • Optional X-ray Inspection is available for BGA boards, though not used here due to absence of BGA components.

V. Market Application and Outlook

5.1 Target Market

This board is designed for educational training and lab-based simulations, particularly in:

  • Technical training schools

  • Electronics education platforms

  • Prototyping and light-based control projects

5.2 Market Characteristics

  • Low-volume but high-consistency demand

  • Custom-fit for a particular use case

  • Stable reorders from institutional clients in the U.S.

Despite the limited application, the stability and specificity of the product provide a niche but secure revenue stream.
